Extrusion
A polymer, in the form of a pellet, is melted down into a solution. It is drawn or “extruded” into long strands of a single-ply fiber. The polymer is inherently stain-resistant.
Twisting
Two cones of single-ply fiber are twisted together to create a two-ply fiber. This increases the durability and strength of the fiber, and allows for various fiber color combinations.
Heat Setting
Heat is applied to the two-ply yarn to lock the twist in place. This process increases longevity by preventing the yarn from unraveling.
Tufting
The cones of twisted, heat set yarn are tufted via needles into the primary backing. At this stage, you can adjust pile height, density, weight, and create patterns and loops.
Coating
Our secondary backing system is attached to the tufted primary backing by using a thin, smooth layer of latex. This reinforces stability and ensures easy installation.
